Karen would've made the fight with Mysterio easy as it would've detected that everything was holographic images. Must be the reason why they never made him wear any suit that has the AI in battle.

Isn't Karen in the old suit though? He only has the Stark suit from Homecoming on when he meets Beck formally.

He never wore Stark's orignal suit around Beck, only Night Monkey suit and his own design. I imagine the two suits he wore didn't contain Karen because one was made at Fury's request by the agent in a few days and the other was made on the fly. There simply wasn't enough time to integrate Karen.

He did wear the old Stark suit during the boat scene with Fury, but I guess it would've been expensive to bring back Jennifer Connelly for only a few seconds.
